Refill 2.0: Why Aluminum, Not Glass, Is Winning the Reusable Packaging Race

The global refillable packaging market is projected to grow from USD 48.49 billion in 2026 to USD 69.62 billion by 2035, according to Towards Packaging's June 2026 market sizing. Within beauty, the shift is accelerating even faster: the refillable makeup segment alone is expanding at a compound annual growth rate of 11.2 percent, per Verified Market Reports. As brands retire single-use containers in favor of vessels designed to be refilled and reused for years, packaging engineers are making a quiet but consequential material switch — replacing glass with Aluminum.

From "Refill 1.0" to "Refill 2.0"

The first wave of refillable packaging — "Refill 1.0" — paired a lightweight refill pouch with a heavy, decorative outer vessel. It cut material per use but did little to change consumer behavior; the outer jar was still glass, still fragile, and still treated as disposable by many shoppers.

"Refill 2.0" is different. As Beauty Packaging noted in its July 2025 industry analysis, refill systems are now expanding across nearly every beauty category — from fragrances and creams to serums, powders, and sprays. The container itself is repositioned as a durable, long-term asset: a product the consumer buys once, keeps, and refills. That repositioning changes the material requirements overnight. A refillable vessel must survive repeated shipping cycles, daily handling, and years of use — and it must do so while protecting a formulation that may sit on a shelf for months between refills.

Why aluminum is replacing glass

The comparison is stark when measured against the demands of a closed refill loop:

  • Durability and transit loss. Glass jars returned through refill programs break in transit and in the home — a cost brands absorb twice, in replacement product and in damaged-brand perception. Aluminum containers are shatterproof, dent-resistant, and built to complete dozens of reuse cycles without degradation.

  • Weight and logistics carbon. An equivalent aluminum container typically weighs 40–50 percent less than glass. For a container that travels through the supply chain repeatedly — from fillers to retailers to consumers and back — that weight difference compounds into measurable savings in freight cost and transport emissions.

  • Barrier performance. Aluminum provides a complete barrier against oxygen, light, and moisture — the three enemies of creams, serums, and supplements. Refillable packaging must keep a formula stable far longer than a single-use package, and metal's barrier properties give formulators a decisive advantage over glass, which is transparent to light, and plastic, which is permeable to oxygen.

  • End-of-life closure. When a refillable aluminum container eventually reaches end of life, it is infinitely recyclable without loss of quality — closing the loop that refill programs began. Under the EU's Packaging and Packaging Waste Regulation (PPWR), which entered into force on August 12, 2026, binding reuse targets for takeaway and on-the-go beverage packaging take effect by 2030, further pushing brand owners toward durable, refillable formats.

  • Premium touch. Beyond performance, metal delivers the tactile weight and finish that premium beauty and supplement brands need to justify a higher price point — anodized, brushed, or fully printed surfaces that hold their appearance through repeated refills.

Refill-ready engineering

For manufacturers, the move to refill-ready design is as much about engineering as materials. Threaded neck finishes that seal consistently across dozens of open-close cycles, replaceable inner liners that let consumers refill without touching the container's interior, and food-grade, BPA-free internal coatings — now mandatory in the EU under Regulation (EU) 2024/3190 — are becoming table stakes for any supplier serving refill programs.

Aluminum is the only mainstream material that combines reuse durability, barrier protection, light weight, and infinite recyclability in a single package."

As regulatory pressure and consumer expectation converge, the refillable packaging market's growth is no longer a forecast — it is a procurement roadmap. For brands planning their next packaging generation, the question is no longer whether to go refillable, but which material will carry the weight of reuse. The industry's answer is increasingly metal.
